How to Design Carbon Gravel Rims: Bridging Road Speed and MTB Durability

Gravel cycling has become one of the fastest-growing categories in the bike industry. However, developing a high-performance carbon gravel rim is far more challenging than simply creating a wider road rim or a lighter MTB rim.

Unlike road cycling, where speed and efficiency are the primary goals, or MTB, where impact resistance and control are the top priorities, gravel riding combines multiple environments:

  • smooth asphalt
  • hard-packed gravel roads
  • rough dirt tracks
  • rocky sections
  • long-distance adventure routes

A gravel wheel must perform across all these conditions. For carbon wheel brands, the challenge is clear:

How can we create a rim that is lightweight and fast, while still strong and reliable enough for unpredictable terrain?

At NTP Composites, we approach gravel rim development by balancing three key factors:

  • lightweight performance
  • durability and impact resistance
  • riding comfort and control

Start With an Open-Mold Rim Sample: Experience Our Manufacturing Capability

Before investing in a private mold project, many brands want to evaluate whether a manufacturer can deliver consistent quality and efficient communication. Starting with an open-mold rim sample is a practical first step.

What to Expect

Through sample evaluation, brands can inspect:

(1) carbon surface quality
(2) rim profile accuracy
(3) weight consistency
(4) bead and hook design
(5) spoke hole precision
(6) overall manufacturing quality

More importantly, this process allows both sides to understand each other’s expectations.

Design Your Product: Understanding Gravel Rim Development Challenges

Some riders focus on bikepacking or mixed terrain exploration.

Others are pushing gravel bikes closer to road racing with the use of aerodynamic frames and racing tires for higher speeds.

Therefore, gravel wheels need to combine characteristics from multiple disciplines.

A Gravel Rim Needs Road-Inspired Performance

Modern gravel bikes are becoming increasingly performance-oriented.

(1) Lightweight Construction
Lower rotational weight improves acceleration, climbing efficiency, and handling responsiveness.

For long-distance gravel events, a lighter wheel can also reduce rider fatigue. However, unlike road wheels, gravel rims cannot focus on weight reduction alone. A rim that is extremely lightweight but unable to handle real-world terrain will not deliver a reliable riding experience.

This is where carbon engineering becomes critical. Through optimized material selection and carbon layup design, engineers can strategically reinforce high-stress areas while reducing unnecessary weight in lower-stress zones.

(2) Aerodynamic Efficiency
Although gravel speeds are generally lower than road racing, aerodynamics still plays an important role in performance-oriented gravel riding. During fast gravel races or mixed road-and-gravel routes, riders often spend significant time at higher speeds.

A carefully designed rim profile can help reduce aerodynamic drag. However, deeper rims also bring challenges: increased weight and reduced crosswind stability on open terrain.

A Gravel Rim Also Needs MTB-Inspired Durability

While gravel wheels inherit speed-focused features from road cycling, they also need durability characteristics from MTB wheels.

(1) Impact Resistance
Gravel terrain is unpredictable. A wheel may encounter  rocks, potholes, sharp edges, uneven surfaces, and high-speed impacts. Compared with road rims, gravel rims require additional reinforcement to handle unexpected impacts. The challenge is adding strength without creating unnecessary weight.

(2) Wider Rim Design
Modern gravel tires continue increasing in width. A wider internal rim width helps provide better tire support, improved cornering stability, and increased riding comfort. The rim profile must be optimized together with the intended tire size to achieve the best balance between tire shape and wheel performance.

(3) Comfort and Control
Gravel riding involves long hours in the saddle. A good gravel wheel needs to balance lateral stiffness, vibration absorption, and riding comfort. The goal is not simply creating the stiffest wheel, but creating a wheel that performs efficiently over long distances.

Flexible Product Strategy: Different Riders Need Different Gravel Wheels

One of the biggest challenges in gravel wheel development is that gravel riders have very different needs.

A competitive gravel racer may prioritize minimum weight and acceleration. An adventure rider or amateur rider may prioritize durability and long-term reliability.

Because gravel covers such a wide range of riding conditions, we recommend offering two weight versions.

Two Versions

Lightweight Version
Designed for performance-focused riders who prioritize speed, climbing efficiency, and lower system weight.

Standard / Reinforced Version
Designed for heavier riders, adventure cyclists, and riders who require additional durability and impact resistance.

For wheel brands, offering two versions does not necessarily mean creating a complicated product lineup.

A practical product strategy is:
(1) Promote the lightweight version as the flagship product online to attract performance-oriented customers.
(2) Offer the standard version through offline channels or specific customer requests for riders with higher durability requirements.

This approach allows brands to maintain a premium product image while supporting a wider range of riding styles.

Talk To Us

01

Product Concept & Specification Confirmation
Every project starts with understanding the product goals like riding category, target tire size, rim weight target, rider weight limit, and price positioning. These factors define the foundation of the rim design.

02

Rim Design & Carbon Layup Development
Based on the product requirements, our engineers develop: rim profile, carbon material selection, carbon layup, reinforcement zones, manufacturing tooling and processes. The goal is to create the most efficient carbon structure that achieves the desired balance between weight, strength, and reliability.

03

Prototype Production
After the design is confirmed:
- molds are prepared
- samples are produced
- dimensions are inspected
- weight is measured
- structural tests are performed

The prototype stage allows engineers and customers to evaluate real-world performance and make necessary improvements before production.

04

Pilot Run and Mass Production
Before mass production:
- manufacturing parameters are confirmed
- production consistency is verified
- quality control procedures are established

After approval, NTP supports customers with:
- stable production capacity
- consistent quality control
- optional wheel assembly service
- packaging solutions

At NTP Composites, we help brands develop carbon rims that balance performance, durability, reliability, and market positioning. Whether you need an open-mold solution or a fully customized private mold, our team can support your project from concept development to mass production.
